This is the number one cause of engineering queries. A mechanical drill has positional accuracy of roughly ±0.05mm, and inner layer registration adds another ±0.05mm. Combined, a designed annular ring of 0.1mm might result in zero ring on one side after fabrication.
Minimum requirements:
- Mechanical vias: 0.1mm (4 mil) designed annular ring
- Laser microvias: 0.075mm (3 mil) minimum
- For a 0.3mm drill, use minimum 0.5mm pad diameter
2. Trace Width Below Process Capability (18% of EQs)
Standard capability is 4/4 mil (trace/space). Going to 3/3 mil increases cost by 40-80% and triggers rejection at standard-capability factories.
The fix: Set your EDA design rules to match your target manufacturer's standard capability before routing begins. Use tighter rules only in BGA escape areas where absolutely necessary.
3. Acid Traps in Copper Routing (8% of DFM flags)
Acute angles (<90°) create corners where etchant becomes trapped, causing over-etching. Modern alkaline chemistry has reduced but not eliminated this. Configure your router for 45° or 90° pad entry angles.
4. Solder Mask Dam Too Narrow (Fine-Pitch Components)
LPI solder mask minimum reliable dam width: 3 mil (0.075mm). For BGAs at 0.5mm pitch or below, use gang solder mask openings rather than individual openings per pad.
5. Drill-to-Copper Clearance Violations (12% of designs)
Concentrated in 8+ layer boards where planes aren't properly relieved around vias. Minimums: 0.2mm (8 mil) for mechanical holes, 0.15mm (6 mil) for laser-drilled.

CNC routed: 0.25mm minimum copper-to-edge. V-scored: 0.5mm minimum. Don't extend ground pours to the edge — use plated mounting holes for chassis ground instead.
10. Incorrect Stackup for Impedance
Standard prepreg styles (1080, 2116, 7628) have fixed pressed thicknesses. Designers often calculate impedance with dielectric thicknesses that don't correspond to any available material. Solution: get your manufacturer's stackup tables before calculating trace widths.
11. Microvia Stacking Beyond Reliability Limits (HDI-Specific)
Practical limit for reliable stacked microvias: 2 levels. Beyond that, use staggered (offset) vias or specify filled-and-capped at each level. IPC-2226 Type III structures require additional reliability validation — failure mode is barrel cracking after 500-1000 thermal cycles.
12. Poor Panel Utilization in Board Outline
Boards with irregular outlines waste 30-40% of panel area. Choosing dimensions in multiples of 5mm and avoiding unnecessary internal cutouts can save 15-30% on bare board cost.
