An industrial robot may perform reliably under normal lighting but struggle when dust obscures its camera, glare hides important details, or an object moves too quickly for its perception pipeline.
In these environments, adding another sensor may help—but only if the additional measurements address the original problem.
Millimeter-wave radar, thermal imaging, and event-based cameras offer different ways to observe the physical world. Understanding their limitations and evaluating how they work together can help engineering teams develop more reliable industrial perception systems.
This article outlines the differences between these technologies, the challenges of sensor fusion, and a practical approach to testing perception performance under difficult conditions.
- Why Industrial Perception Needs More Than Image Quality
Conventional cameras provide detailed visual information for object detection, tracking, classification, and scene understanding. However, their performance depends on the operating environment and the characteristics of the imaging system.
Poor illumination, glare, airborne particles, rapid movement, and vibration can affect the quality of the information available to a computer vision algorithm.
Consider a mobile robot operating near industrial equipment. Its perception system must identify obstacles and maintain a useful understanding of its surroundings. If its camera produces ambiguous images, the system may have less reliable evidence for navigation.
The engineering challenge is not simply to find a better camera. It is to determine which sensing methods provide useful information for the specific task and how the system should respond when that information becomes unreliable.
- Three Complementary Sensing Technologies
Millimeter-Wave Radar
Millimeter-wave radar uses radio waves to measure characteristics of objects in its field of view. Depending on the sensor and processing approach, it can provide range and relative-velocity measurements.
Potential industrial applications include obstacle detection, motion monitoring, and presence-related tasks.
Because radar uses a different sensing mechanism from visible-light cameras, it may retain useful information in some conditions that challenge conventional vision. However, its performance depends on factors such as target properties, interference, sensor configuration, and environmental conditions.
Radar can also produce ambiguous or overlapping returns, and its measurements may not provide the detailed appearance information available from an image.
Engineering consideration: Evaluate radar according to the required detection task rather than assuming it will outperform cameras in every difficult environment.
Thermal Imaging
Thermal cameras detect infrared radiation and represent temperature-related patterns in an image.
They can be useful for inspecting heated equipment, identifying thermal anomalies, and detecting objects in low-light conditions when sufficient thermal contrast exists.
However, an object may be difficult to distinguish from its surroundings when their apparent temperatures are similar. Surface characteristics, viewing distance, environmental conditions, and sensor specifications also influence performance.
Thermal imaging should not be assumed to work through every type of smoke, steam, or dust. Transmission depends on the wavelength and the material involved.
Engineering consideration: Test whether the target has sufficient thermal contrast under the actual operating conditions.
Event-Based Cameras
Conventional cameras typically capture images at regular intervals. Event-based cameras instead report changes in brightness at individual pixels, producing an asynchronous stream of events.
This approach can offer high temporal resolution and may be useful for tracking rapid movement or observing dynamic industrial processes.
Nevertheless, event-based cameras still depend on detectable visual changes. If useful contrast is absent, the event stream may not provide enough information. The resulting data also requires suitable processing and interpretation.
Engineering consideration: Assess whether event-based measurements improve the specific task, rather than treating high temporal resolution as proof of better detection.
- What Sensor Fusion Actually Adds
Sensor fusion combines measurements from multiple sensing sources to build a more useful representation of the environment.
For example, an industrial robot might combine:
A conventional camera for visible appearance and scene context.
Radar for complementary range and motion information.
Thermal imaging for temperature-related patterns.
An event-based camera for rapid changes in brightness.
This is an illustrative configuration, not a requirement to use every modality.
The potential advantage comes from complementary information. When one sensor becomes less informative, another may still provide useful evidence. But that benefit is not automatic.
Engineers must account for several integration challenges.
Time synchronization: Measurements from different sensors need consistent timing, particularly when observing moving objects.
Spatial calibration: Sensor coordinate systems must be aligned sufficiently for observations to be associated with the correct targets and locations.
Data association: The system must determine whether measurements from different sources describe the same object.
Processing latency: Additional data and more complex algorithms can increase the time needed to produce a result.
Uncertainty: Sensors can disagree, provide ambiguous measurements, or experience related failure conditions. Fusion logic must account for uncertainty instead of treating every measurement as equally trustworthy.
More sensors can therefore increase system complexity without necessarily improving its performance.
- Build a Controlled Evaluation Plan
Before selecting a sensor configuration, define the detection task, operating conditions, and consequences of a missed detection.
A useful evaluation compares individual sensing modalities with the proposed fused configuration under consistent conditions.
Test condition
What to evaluate
Variable illumination
Detection performance as lighting changes
Controlled fog or particulates
Which measurements remain useful under the tested conditions
Heated surfaces
Whether thermal patterns distinguish targets from their surroundings
Rapid target movement
Detection latency and tracking continuity
Combined conditions
Whether fusion provides a measurable improvement
Missing or inconsistent data
Whether the system recognizes degraded sensor inputs
These are proposed test scenarios, not claims of completed experiments or demonstrated results.
For each scenario, establish a reference or ground-truth record of target presence and movement. Test each sensor independently before testing the combined configuration. Use consistent target definitions, evaluation periods, and detection criteria so that the results can be compared fairly.
Where appropriate, use controlled, nonhazardous obscurants and surrogate targets. Experimental machine motion should not expose personnel to danger.
The objective is to understand which sensing configuration works for each condition, where it fails, and whether combining sensors provides enough benefit to justify the added complexity.
- Measure Performance Beyond Accuracy
A single overall accuracy score can conceal important failure conditions. A perception system might perform well in ordinary environments while missing targets under a specific combination of poor illumination and rapid movement.
Consider these evaluation metrics:
Detection coverage: The proportion of relevant targets or test conditions detected successfully.
Missed presence events: How often the system fails to detect a target that is present.
False detections: How often the system reports a target that is absent.
Degradation detection delay: How long it takes to recognize that a sensor or perception pipeline has become unreliable.
End-to-end latency: The time between acquiring sensor data and producing the relevant output.
Computing requirements: Processing capacity and memory required by each configuration.
Hardware cost: The equipment cost associated with achieving the required performance.
Report results separately for different environmental conditions. Include the test setup, relevant uncertainty, and any limitations in the evaluation.
When comparing a single sensor with a fused system, examine both detection performance and operational cost. A configuration that improves detection slightly but introduces excessive latency or processing requirements may not be appropriate for the intended application.
- Detect When Sensor Information Becomes Unreliable
A robust perception architecture should consider not only what the sensors detect, but also whether their measurements remain trustworthy.
Potential warning indicators include:
Deteriorating image quality.
Missing or delayed measurements.
Unusual measurement distributions.
Inconsistent observations over time.
Disagreement between sensing modalities.
These indicators require careful interpretation. Sensor disagreement does not automatically reveal which source is incorrect, and agreement between sensors does not guarantee that an estimate is accurate.
Depending on the application, engineers can evaluate uncertainty estimates, consistency checks, and independently validated monitoring methods.
The system's response should be defined through engineering analysis and validation. Depending on the application and its safety architecture, possible responses may include requesting additional sensing information, reducing speed, entering a controlled operating state, or suspending an automated action.
Experimental perception methods must not replace independently qualified protective sensing or other required safety systems.
Research into industrial identification, sensing, and state estimation explores related challenges in understanding physical environments and evaluating industrial sensing approaches.
- A Practical Workflow for Engineering Teams
A systematic process makes sensor selection and integration easier to evaluate.
Define the task. Identify the target, operating environment, required detection performance, and consequences of missed detections.
Characterize failure conditions. Determine which combinations of lighting, obscurants, motion, or interference could affect the sensors.
Establish individual baselines. Test each candidate modality independently under the same conditions.
Integrate complementary measurements. Combine sensors only when there is a clear reason to expect additional useful information.
Evaluate the fused configuration. Compare its detection performance, latency, false detections, missed events, and computing requirements with the individual baselines.
Test degradation handling. Check how the system responds to missing, inconsistent, or unreliable measurements.
Validate the complete system. Evaluate the integrated hardware and software under representative operating conditions before determining whether it meets the application requirements.
This workflow helps engineering teams distinguish genuine performance improvements from complexity that adds cost without sufficient benefit.
Conclusion
Industrial perception depends on more than selecting a camera or combining several sensors.
Millimeter-wave radar, thermal imaging, event-based cameras, and conventional vision provide different types of information, each with its own operating limits. Sensor fusion can help address specific weaknesses, but calibration, synchronization, latency, and uncertainty must be considered.
The most useful approach is to define the task, test each modality under controlled conditions, compare fused performance against individual baselines, and make sensor degradation visible to the system.
