Downlight Cutout Sizes: Buy the Light First or Cut the Hole First? (2026 Guide)

If you've ever stood on a ladder mid-renovation while your carpenter asks "how big should I cut the downlight holes?" — and you had no answer — this guide is for you. The cutout is made before the ceiling is sealed, which makes it one of the most expensive mistakes to redo in any no-main-light design: patching drywall, re-taping, re-painting.

The Common Cutout Sizes, In One Table

The industry talks about "inches", but note: 1 inch ≈ 25.4mm, and brands don't agree on what "a 3-inch downlight" means. Two "2.5-inch" models from different brands can need different cutouts. Always check the spec sheet's "cutout size" (适用开孔尺寸).

My recommendation for residential no-main-light designs: standardize on one cutout across the whole home (75mm or 90mm). Future-proofing matters more than you think — when you replace a fixture in year five, a unified cutout means almost any brand will fit.

Buy First, Cut Second. Not the Other Way Around

Most cutout disasters come from one decision: cutting holes before choosing fixtures. The correct sequence:

1. Pick the fixture model (at least down to "Φ75 cutout" precision);
2. Send the spec sheet to the carpenter, marked "cutout: 75mm";
3. Cut, then dry-fit the fixture before the ceiling is closed.

Why not the reverse? Because "2.5-inch" isn't a standard — trim diameters alone range from 105mm to 140mm. Guessing hands the decision to luck.

And remember the golden rule: better to cut small than cut big. A small hole takes seconds to enlarge. A big hole needs repair rings or a bigger trim to hide.

Different Ceilings, Different Rules

• Drywall (gypsum board): cut 1–2mm over the nominal size for the spring clips; scan for studs/framing before cutting — hitting a joist means relocating the hole or weakening the ceiling.
• Aluminum panel ceilings (kitchen/bath integrated ceilings): thin and removable; cut conservatively, use adapter brackets, and mistakes are cheap to redo.
• Wood/hard ceilings: prioritize heat dissipation — go 3–5mm over nominal.
• Ceiling cavity depth: standard downlights need 12–15cm of depth. Tight spaces? Slim models (under ~5cm body height) exist, but they generally dissipate heat worse.

Layout numbers worth memorizing: 80–120cm center-to-center between downlights, and keep them 30–50cm off the walls or the light scallops distort.

Already Cut Wrong? Three Rescue Options

Smart Downlights: Leave Room for the Driver

Smart downlights use separate remote drivers tucked above the ceiling. Before ordering, confirm:

1. There's space for the driver box near the fixture;
2. There's an access panel — or the driver can be pulled out through the cutout — so a dead driver doesn't mean demolishing the ceiling;
3. For Zigbee/Bluetooth Mesh models, metal framing can degrade signal — check gateway coverage where clusters of lights land.

Bottom line: check the spec sheet, buy before you cut, cut small, reserve driver space. Send those four lines to your site foreman and you'll skip the most expensive rework in no-main-light renovations.
